Low-Cost Magnesium Alloy Sheet Component Development and Demonstration Project

Most of the applications of magnesium in lightweighting commercial cars and trucks are die castings rather than sheet metal, and automotive applications of magnesium sheet have typically been experimental or low-volume serial production. The overarching objective of this collaborative research project organized by the United States Automotive Materials Partnership (USAMP) was to develop new low-cost magnesium alloys, and demonstrate warm-stamping of magnesium sheet inner and outer door panels for a 2013 MY Ford Fusion at a fully accounted integrated component cost increase over conventional steel stamped components of no more than $2.50/lb. saved ($5.50/kg saved). The project demonstrated the computational design of new magnesium (Mg) alloys from atomistic levels, cast new experimental alloy ingots and explored thermomechanical rolling processes to produce thin Mg sheet of desired textures.

Shudder Durability of a Wet Launch Clutch Part II - Durability Study

Under the initiative of the United States Council for Automotive Research LLC (USCAR§) Transmission Working Group, a collaborative effort was made with LuK USA LLC to study the influence of the friction interface parameters on the shudder durability of a wet launch clutch. Clutch configurations with different combinations of four friction materials (A, B, C and D), three groove patterns (waffle, radial and waffle-parallel) and two separator plate conditions (nitrided and non-nitrided) were considered. Durability testing consisted of a test profile, with 110 kJ energy per test cycle, developed earlier in this project. Materials A, B and C with nitrided separator plates reached the end of test criteria for the torque gradient and showed shudder. Materials B and C were more wear resistant as compared to materials A and D. The loss of friction coefficient (μ) was lower for materials B, C and D as compared to material A.

Development of a Full Vehicle Electrocoat Paint Simulation Tool

The primary coating layer that inhibits salt spray induced corrosion on vehicle bodies is electrocoat. The application of electrocoat involves the electrodeposition of a polymer film on all metallic components of the vehicle body after body construction. Particularly challenging in the electrocoat process is the deposition of the coating in recessed areas of the vehicle due to material and electrical current access constraints to those regions. Currently the verification of correct electrocoat coverage requires the use of costly tear-down prototypes. A simulation tool, called EPD, has been developed that predicts the electrocoat coverage on the full vehicle body. The tool allows engineers to identify areas where there may be issues with electrocoat coverage and to see the effect of vehicle design or process modifications on coverage. A challenge in the development of any simulation tool is computational speed.

Damping properties and NVH Modal Analysis Results of Carbon Fiber Composite Vehicle Components

With the continuing challenges of future fuel economy targets carbon fiber composite materials are one facet of a lightweighting strategy to enable reduced fuel consumption. In general, use of lightweight materials such as carbon fiber composites in vehicle design generates vehicle NVH performance degradation. To address this potential issue at the design phase, there is a need to develop correlated CAE models for carbon fiber vehicle parts to evaluate the NVH impact of carbon fiber composite material use in vehicle design. To develop correlated CAE models for lightweight vehicle design with the use of carbon fiber composite vehicle body parts, an experimental study was conducted to determine the material and NVH characteristics of the carbon fiber composite materials. In this paper, the damping properties and NVH modal analysis results for structural carbon fiber thermoset composite panels and body parts (B-pillar upper insert and B-pillar lower insert) is presented.

Potential Application of Rubber-Graphene Compounds in the Automotive Parts

Rubber is one of the most used materials currently selected to produce automotive parts, but, for specific applications, some improvement is required in its properties through the addition of some components to the rubber compound formulation. Because of that, mechanical, thermal, and chemical properties are enhanced in order to meet strict requirements of the vast range of application of the rubber compounds. In addition to improving material properties, the combination of different substances, also aims to improve processability and reduce the costs of the final product. Recently, the use of nanofillers has been very explored because of their distinctive properties and characteristics. Among the nanofillers under study, graphene is known for its high-barrier property, thermal and electrical conductivities, and good mechanical properties.

Corrosion Performance of a Magnesium Tower Brace

This study reports the corrosion performance of three different coating strategies tested on an AE44 high performance magnesium strut tower brace used on the 2020 Ford Mustang Shelby GT500. The alloy was selected due to its improved structural performance at higher temperatures over conventional AM60B magnesium die castings. The first coating strategy used no pretreatment, conversion coating, or topcoat to gage the baseline corrosion performance of the uncoated alloy. The second coating strategy used a conventional pretreatment commonly used on AM60B alloy. The third used a ceramic-based conversion coating. A textured (stipple) powder coat was then applied to the two non-baseline parts over the pretreatment. All three coating strategies were then evaluated by comparing the corrosion performance after cyclic corrosion testing for 12 weeks using the Ford L-467 test.

An Experimental Investigation of Spray Transfer Processes in an Electrostatic Rotating Bell Applicator

A better understanding is needed of the electrostatic rotating bell (ESRB) application of metallic basecoat paint to automobile exteriors in order to exploit their high transfer efficiency without compromising the coating quality. This paper presents the initial results from experimental investigation of sprays from an ESRB which is designed to apply water-borne paint. Water was used as paint surrogate for simplicity. The atomization and transport regions of the spray were investigated using laser light sheet visualizations and phase Doppler particle analyzer (PDPA). The experiments were conducted at varying levels of the three important operating parameters: liquid flow rate, shaping-air flow rate, and bellcup rotational speed. The results show that bellcup speed dominates atomization, but liquid and shaping-air flow rate settings significantly influence the spray structure. The visualization images showed that the atomization occurs in ligament breakup regime.

Effect of Valvetrain Components Misalignment on Valve and Guide Interactions in Automotive Engines

Strict requirements for fuel economy and emissions are the main drivers for recent automotive engine downsizing and an increase of boosting technologies. For high power density engines, among other design challenges, valve and guide interactions are very important. Undesirable contact interactions may lead to poor fuel economy, engine noise, valve stem to valve guide seizure, and in a severe case, engine failure. In this paper, the valve stem and valve guide contact behavior is investigated using computational models for the camshaft drive in push and pull directions under several misalignment conditions for an engine with roller finger follower (RFF) valvetrain and overhead cam configuration. An engine assembly analysis with the appropriate assembly and thermal boundary conditions are first carried out using the finite element solver ABAQUS.

Lowering Friction in Timing Chain Drive Systems by Tuning Tensioner Materials

Fuel economy improvement efforts in engines have focused on reducing parasitic losses. This paper addresses the friction losses in the valve train chain drive system where about half of the losses is caused by the chain sliding on plastic guide and tensioner arm faces (Figure 1). Efforts have been made to reduce these friction losses by optimizing the chain link profile, the geometry of the guide and tensioner arm rails, and developments towards low friction materials. This paper describes the approach taken for the development of new low-friction chain tensioner arm plastic materials. The approach is characterized by building an understanding of the friction mechanisms and identifying the most critical material’s properties. A lab-scale test is used for a first assessment of the friction performance of materials. The correlation between this lab-scale test and the actual chain-on-tensioner arm application is discussed.

Technical Analysis of a Proposed Shock Absorber Design Standard

One important part of the vehicle design process is suspension design and tuning. This is typically performed by design engineers, experienced expert evaluators, and assistance from vehicle dynamics engineers and their computer simulation tools. Automotive suspensions have two primary functions: passenger and cargo isolation and vehicle control. Suspension design, kinematics, compliance, and damping, play a key role in those primary functions and impact a vehicles ride, handling, steering, and braking dynamics. The development and tuning of a vehicle kinematics, compliance, and damping characteristic is done by expert evaluators who perform a variety of on road evaluations under different loading configurations and on a variety of road surfaces. This “tuning” is done with a focus on meeting certain target characteristics for ride, handling, and steering One part of this process is the development and tuning of the damping characteristics of the shock absorbers.

Structural Designs for Electric Vehicle Battery Pack against Ground Impact

Ground impact caused by road debris can result in very severe fire accident of Electric Vehicles (EV). In order to study the ground impact accidents, a Finite Element model of the battery pack structure is carefully set up according to the practical designs of EVs. Based on this model, the sequence of the deformation process is studied, and the contribution of each component is clarified. Subsequently, four designs, including three enhanced shield plates and one enhanced housing box, are investigated. Results show that the BRAS (Blast Resistant Adaptive Sandwich) shield plate is the most effective structure to decrease the deformation of the battery cells. Compared with the baseline case, which adopts a 6.35-mm-thick aluminum sheet as the shield plate, the BRAS can reduce the shortening of cells by more than 50%. Another type of sandwich structure, the NavTruss, can also improve the safety of battery pack, but not as effectively as the BRAS.

The Effect of Quench Parameters on Self-Piercing Rivet Joint Performance in a High Strength Automotive 6111 Aluminum Alloy

The process parameters to manufacture structural aluminum alloys are critical to their ductility. In particular, quench rate after solution heat treatment impacts the extent of grain boundary precipitation and the formation of precipitate free zone (PFZ) during later artificial aging. Cu-containing 6XXX alloys used for high strength automotive applications are quench sensitive as the Cu addition leads to Q-phase precipitation at grain boundaries, resulting in loss of ductility, which can negatively affect downstream manufacturing steps such as automotive joining and forming processes. Self-piercing rivet (SPR) joining, is a single step, spot joining process used to mechanically connect sheet materials together in automotive body structures. Ductility has been identified as an important metric of material rivet-ability or the ability to make a successful, crack-free SPR joint.

Tire Tread Performance Modification Utilizing Polymeric Additives

Tire manufacturers have long grappled with the challenge of balancing the conflicting tire attributes of traction, rolling resistance, and treadwear. Improvements to one of these “magic triangle” attributes often comes at the expense of the other attributes. Recent regulations have further increased the pressure on manufacturers to produce optimized tires with minimal performance compromises. In order to meet this challenge, the tire industry is looking to new material systems beyond the traditional tire tread components. Polymeric materials beyond the base elastomers and processing oils used in tread provide opportunities to modify the physical and viscoelastic properties of tread. In this study, various polymeric materials were evaluated as additives in a model tire tread formulation. Hydrocarbon resin, high styrene resin, and thermoplastic styrene elastomers were added to the model formulation at various loading levels and through various addition strategies.

Life Cycle Assessment of a Transmission Case: Magnesium vs. Aluminum

This paper describes a Life Cycle Assessment (LCA) done to evaluate the relative environmental performance of magnesium (Mg) and aluminum (Al) automatic transmission cases. Magnesium is considered a lighter weight substitute for aluminum in this application. Light weighting of vehicles increases fuel economy and is an important vehicle design metric. The objective of this LCA is to quantify energy and other environmental trade-offs associated with each alternative for material production, manufacturing, use, and end-of-life management stages. Key features of the inventory modeling and the data collection and analysis methods are included in this paper along with life cycle inventory profiles of aluminum and magnesium alternatives. The life cycle inventory (LCI) was interpreted using a set of environmental metrics and areas needing further research were identified. A qualitative cost assessment was done in conjunction with this LCA to highlight potential cost drivers.

The Underlying Physics and Chemistry behind Fuel Sensitivity

Recent studies have shown that for a given RON, fuels with a higher sensitivity (RON-MON) tend to have better antiknock performance at most knock-limited conditions in modern engines. The underlying chemistry behind fuel sensitivity was therefore investigated to understand why this trend occurs. Chemical kinetic models were used to study fuels of varying sensitivities; in particular their autoignition delay times and chemical intermediates were compared. As is well known, non-sensitive fuels tend to be paraffins, while the higher sensitivity fuels tend to be olefins, aromatics, diolefins, napthenes, and alcohols. A more exact relationship between sensitivity and the fuel's chemical structure was not found to be apparent. High sensitivity fuels can have vastly different chemical structures. The results showed that the autoignition delay time (τ) behaved differently at different temperatures. At temperatures below 775 K and above 900 K, τ has a strong temperature dependence.
